I like to work with three vertical splits in vim/emacs, each enough to accommodate at least 80 columns (enough for ~76 columns + line numbering; ~72-column mail with multiple levels of quoting; etc). Unfortunately, the font configuration I use to do so in urxvt (7pt, letterSpace: -1) looks crazy small because of the physical screen size.
I also normally use a low-contrast theme, which I spent a great deal of time customizing---a dark gray background with lighter gray text is easier on my eyes. Interestingly, I found that my mind wasn't infuriated by the tiny text on my black-on-gray terminal. So increasing the contrast between the background and text in my editor(s) seems to make the font size tolerable, and less of a mindfuck.
It's always a wetware problem.
